Roll-to-Roll Registration: Marks, Indexing and Drift

A practical way to trace roll-fed position from the printed mark through sensing, web traction, indexed stopping and consecutive-cycle verification.

A sensor does not position the web by itself. It supplies one event in a chain that also includes mark quality, material stability, tension, traction, motion control and the physical stamping datum.

Define the repeat and its datum

The repeat pitch describes the intended distance from one product position to the next. The registration mark provides an observable datum for that repeat, while the required stamping position defines where the web must stop relative to the tool.

  • Confirm which printed feature is the approved registration mark.
  • Measure several repeats to see whether the source material itself varies.
  • Reference the artwork, mark and stamping tool to one physical direction.

Keep the product web and foil as separate paths

The product web carries the position datum; the foil supplies the transferable layer. Each path has its own unwind, guiding, tension and take-up behaviour, but they interact where the stamping head closes.

  • Trace each material from source roll to collection point before running.
  • Check whether foil take-up pulls or lifts the product web at the stamping zone.
  • Correct skew and guide alignment before increasing either tension.

Build a reliable mark-search event

A useful cycle approaches the expected mark under control, detects one unambiguous transition and converts it into a repeatable stop. Mark contrast, sensor position and web flutter affect the signal before any software correction is applied.

  • Observe the signal over several consecutive marks rather than one stationary sample.
  • Exclude background print, joints and transparent areas that can create extra events.
  • Secure the sensor and its bracket after the detection position is confirmed.

Separate fixed offset from accumulating drift

A constant error suggests a datum or stopping offset. An error that grows from repeat to repeat suggests pitch mismatch, web slip, inconsistent sensing or a difference between commanded and actual travel. Mixing the two leads to repeated adjustment without a stable result.

  • Mark the error direction and amount over a sequence of consecutive products.
  • If the error is constant, check the datum and stop offset first.
  • If the error grows, inspect pitch, grip, tension, sensing and actual travel before moving the sensor.

Check mechanics before changing the recipe

A stored setting can reproduce a command, but it cannot correct a loose roll, slipping traction surface, changing unwind drag, unstable rewind or a displaced sensor. Check and stabilize these mechanical conditions before judging software values.

  • Confirm the roll is centred, secured and free to unwind as intended.
  • Inspect the traction and guide surfaces for contamination, wear or loss of grip.
  • Check actual stopped positions during repeated dry cycles before changing stored values.

Release with consecutive stamped repeats

One aligned stamp records only one acceptable event. Production release requires a defined run of consecutive repeats showing that registration, web tension, foil advance, contact and rewind remain within the agreed criteria long enough to reveal drift.

  • Include start-up repeats and steady-running repeats in the same review.
  • Compare position, coverage, edges and the corresponding used foil.
  • Repeat the release check after changing the product roll, foil roll, sensor, tooling or recipe.

Questions

Using this method

Does a stronger sensor signal guarantee accurate registration?

No. A clean signal is necessary, but web slip, unstable tension, drive repeatability and the physical stamping datum still determine where the product stops and is stamped.

Why does moving the sensor sometimes fail to cure drift?

Moving the sensor can change a fixed reference. It cannot remove accumulating error caused by pitch variation, slipping or inconsistent travel.

Should registration be checked before heating?

Yes. With the intended product web and marks in place, repeated dry cycles let you observe signal transitions, motion, clearance and actual stopped positions before heat and foil transfer add more variables. They do not establish final registration accuracy; release still requires warm trials and consecutive-product measurements with the real material pairing.
